Plenty of plants still run critical lines on PLC-5 processors in 1771 chassis, and many of them run well. The problem isn't the logic. It's the support around it. Rockwell discontinued the remaining PLC-5 processors in 2017, and RSLogix 5 reached the end of its life cycle at the end of 2025. Spares now come from the surplus market, and the number of people who are comfortable in a PLC-5 program keeps shrinking.
TS Controls moves PLC-5 systems to ControlLogix (or CompactLogix where it fits) in Studio 5000 Logix Designer. We plan the work while the old rack is still running and cut over in your outage window. We're based in Anderson, South Carolina, and we do on-site migrations across the Southeast and nationwide.
One card away from a long outage
Most PLC-5 migrations get scheduled the hard way: a processor or 1771 card fails, there's no spare on the shelf, and the line waits while someone searches the surplus market. Planned, a migration fits an outage window you choose. Unplanned, it becomes the outage.
What moves where
| Today | After migration |
|---|---|
| PLC-5 processor, 1771 chassis | ControlLogix 1756 (CompactLogix for smaller systems) |
| RSLogix 5 | Studio 5000 Logix Designer |
| DH+ and Remote I/O | EtherNet/IP (with bridges or gateways during staged work where needed) |
| 1771 I/O and field wiring | New I/O, or kept in place for now with a staged plan |
| PanelView Standard and older HMIs | FactoryTalk View ME / SE, PanelView Plus |
How we migrate
1. Audit at the machine. The program, the I/O list, the networks, and everything that talks to the PLC: HMIs, drives, SCADA, and other controllers on DH+. We confirm the program on file matches what's running and note undocumented changes.
2. Convert, then clean up. Rockwell's conversion tools translate most of the ladder logic. Block transfers, addressing, indirect addressing, and messaging work differently in Logix, though. We review and restructure the converted code, replacing file-based addressing with readable tags where it helps maintenance, so the next person can follow it.
3. Pick the hardware path. Swap everything at once, or move the controller first and keep the 1771 I/O and field wiring in place for now. Wiring conversion systems can let a chassis be replaced without pulling field wiring. We lay out the options and the outage each one needs.
4. Test before cutover. Logic, I/O mapping, and HMI tags are checked before the outage, with a way back to the old rack if the line needs it.
5. Cut over and prove it. We're on-site through the outage and startup: cycle, safety, and operator acceptance before we leave, then documentation and a clean handoff to your maintenance team.
Not ready to migrate yet?
Sometimes the budget or the outage calendar says "not this year." In that case we can:
- Support the PLC-5 as it is, including troubleshooting and program changes
- Verify and store current program backups
- Put an interim bridge in place so newer equipment on EtherNet/IP can talk to a PLC-5 on DH+
- Build the migration plan and I/O documentation now, so the cutover is ready when the outage is
Our forum thread PLC-5 on DH+ still running a line: ENET-to-DH+ or bite the ControlLogix bullet? walks through that decision.
SLC 500 is next
SLC 500 is late in its life cycle too, and Rockwell points new systems at CompactLogix. If your plant has both, moving them together leaves one platform, one software package, and one set of spares. See PLC-5 and SLC 500 migration.
What to send for a migration quote
- The RSP file (RSLogix 5 program), plus any HMI application files
- The I/O list or electrical drawings, if you have them
- Photos of each chassis, including the network connections
- A list of what communicates with the PLC (HMIs, drives, SCADA, other controllers)
- Your outage windows for the next 6–12 months
Zip the files and upload them with the RFQ form (up to 10 MB), or email sales@ts-controls.com. Our Allen-Bradley technical reference lists more of what helps.
Work we've done
Plants we've supported include BMW Plant 10, Mercedes-Benz U.S. International, Tesla, and Robert Bosch LLC.
New customers: Send us a written, like-for-like quote from another integrator and we'll beat the labor price by 15% on your first purchase order. Excludes emergency line-down work, time-and-materials jobs, materials, and change orders. Final price confirmed in writing by TS Controls.
